Costco Packaging Tip:

A Costco pallet may be designed around a 40" x 40" footprint, but getting as close to that dimension as possible matters.

If your pallet overhangs, you can run into distribution and trailer-loading issues. If it's too undersized, products can shift during transit, creating instability and potential load damage.

The goal is to maximize the pallet footprint while staying within Costco specifications—using as much of the 40" x 40" pallet as possible to improve stability, reduce load shift, and optimize trailer utilization from distribution center to warehouse floor.

Here’s a packaging detail most shoppers will never notice at Costco 👀

These deli and frozen items arrive separated by layer and are moved by clamp truck through distribution. Each display tray comes in with an **HSC top cover/overbox** to protect it through the depot and transportation process.

Why overbox the display?

From a design perspective, **there are no stacking shoulders on the display tray itself.** The tray is designed to merchandise the product — not carry the load of everything stacked above it.

The protective top gets it safely through distribution. Once removed, the tray underneath is ready for the Costco floor.

That’s the balance of great retail packaging: **designing for distribution AND designing for display.**
