Did you know that the layers inside a fuel tank are designed to perform different jobs?

From the outside, a plastic fuel tank appears to have one continuous wall. In a conventional coextruded fuel system, however, different materials are processed together to form an integrated multilayer structure.

High-density polyethylene contributes to the tank's structural properties. Regrind makes it possible to return suitable production material to the manufacturing process. Ethylene vinyl alcohol (EVOH) provides an important barrier function that helps reduce the permeation of hydrocarbons through the tank wall.

An additional but often overlooked layer is the tie layer. Because EVOH is a polar material and HDPE is a non-polar material, they do not naturally bond to one another. The tie layer, typically a chemically modified LLDPE, acts like an adhesive that enables the EVOH barrier layer to be integrated into the multilayer structure.

The performance of the tank therefore depends not only on the individual materials, but also on how the layers are arranged and processed together. The complete structure must support the required balance of durability, emissions performance, manufacturability, and long-term functionality.

One tank wall, several specialized functions, and one integrated material system.

250+ sensors. 296 days of testing. 2.5+ TB of data.

Confidence backed by measurement results, from real-world operation to detailed analysis.

The photo gives a look inside the test vehicle and shows the measurement setup used throughout the durability testing program. With more than 250 sensors placed across the vehicle and battery housing, each drive generated valuable data that was transferred into our analysis process and used to evaluate performance under real operating conditions.

Because the movement of the battery housing cannot be directly observed during vehicle operation, sensor measurements are used to create a visual representation of its behavior under real driving conditions. By displaying selected measurement data on a 3D model, engineers can better understand how different areas of the structure respond to road inputs and vehicle loads. This helps reveal where, when and how the battery housing reacts throughout a durability test.

Together, these insights helped turn approximately 2.5 TB of collected data into measurable engineering confidence.

Did you know that an “empty” fuel tank is not necessarily free of fuel?

Fuel vapors remain inside the tank even when most of the liquid fuel has been consumed. Managing these vapors is an important part of modern fuel system engineering and emissions control.

The vapor space becomes especially important during refueling. As fuel enters the tank, the vapors already inside must be displaced. Instead of being released directly into the atmosphere, they are captured by an activated carbon canister. Before the next refueling event, the canister is purged with fresh air drawn in by the engine, allowing it to be used again.

The tank is therefore engineered as part of a broader fuel system rather than as a simple storage container. Its design must support fuel storage and delivery while helping the complete system meet relevant emissions and durability requirements.

So, when the fuel gauge reads empty, the tank may no longer contain usable liquid fuel, but engineers must still account for the vapor space inside.

Did you know that Kautex's story began with packaging?

Founded in 1935, Kautex established its expertise in plastics processing decades before expanding into many of the technologies the company is known for today. The company's early focus on plastic packaging helped build a strong foundation in materials, manufacturing processes, and product development.

Today, Kautex serves multiple industries through a diverse portfolio that includes automotive solutions, industrial packaging, battery enclosure technologies, clear vision systems, and castings. While the business has evolved significantly over the years, plastics expertise remains at the core of what we do.

It's a reminder that innovation often starts with a strong foundation and continues to grow through curiosity, expertise, and continuous development.

Did you know that Kautex's advanced thermoforming process can reduce prototype lead times from approximately 22 weeks to just 6 weeks?

Developed to create near-series Fuel and SCR tank prototypes, the process helps engineering teams accelerate product development while reducing prototype costs by approximately 90%. To date, approximately 750 tanks have been produced using the thermoforming process across 40 Fuel and SCR projects.

The preferred approach is positive thermoforming, where a heated plastic sheet is formed over a tool. This method offers several advantages, including CAD-accurate internal contours, improved wall-thickness distribution, smoother surfaces, and the ability to integrate functional components directly into the tank design.

By combining faster development cycles with flexible engineering solutions, advanced thermoforming helps bring ideas from concept to prototype in a fraction of the time.

Did you know that advanced thermoforming at Kautex does much more than simply shape a tank?

The process enables engineers to integrate and rivet NGFS components directly into the tank structure during manufacturing. Locking rings can also be inserted during the thermoforming process itself, helping create prototypes that closely resemble production-intent designs.

In addition, the same thermoforming tools can be used to create transparent PVC tanks for slosh testing. These clear tanks allow engineers to observe fluid movement and evaluate tank performance during the development process.

By combining component integration, functional testing, and manufacturing flexibility, advanced thermoforming helps accelerate development while improving prototype quality and realism.
